Dear Mike,

You should ALWAYS be able to switch back to Manual, with good or bad thermopiles or even no thermopiles at all. 

The main options I can think of a the moment to "lock" up your autopilot like you describe are:

-Over-power your autopilot: (twog and tiny2 can deliver about 2.25Amp, Tiny 1 about 1.5Amp: 0.3A for uController, 0.4A for modem, so roughly 0.9 to 1.5 left for servo's... multiple and/or fast and/or strong servo's can easily overload your board. Especially when you switch to auto mode, the servo's usually move more then in manual...

-RC link out of range (usually the RC is the weakest link) should make paparazzi switch to auto2/home. If the plane was not tuned yet that can be catastrophic.

In both cases the logfile plotter or replay can help to reconstruct: did you still get data during the crash? did you see a second boot message? Was there RC-lost? Or dit the telemetry just stop? 

There are certainly other possibilities. Did you add a lot of own code for instance? But the above 2 are the most likely.

PS: Before switching to auto1 inflight, do it on the ground with the plane over your head to check the elevator going up when nose down etc...
